Outdoor infrared heaters live a rough life. You’ve got intense heat fighting against rain, humidity, and salt air every single day. Most people think the heating element is what gives out first. But honestly? It’s usually the lead-wire junction. That’s the weak spot. It’s where moisture sneaks in, starts eating away at the metal, and—boom—you’ve got a dead short.
The “Breathing” Problem
Here’s the thing about heat: everything expands. When the heater kicks on, those lead wires grow. When it cools down, they shrink back. It’s like the heater is breathing. And every time it “inhales,” it pulls moisture right into the seal. If you’re using some cheap, generic potting compound, the heat just bakes it until it cracks. Once those tiny cracks show up, your IP65 rating is basically gone. The insulation carbonizes, and the whole thing shorts out.
Doing it the Right Way
We don’t just slap a gasket on and call it a day. We use a multi-stage process to actually stop the leak. First, we use high-Tg silicone or specialized resins. These aren’t your average glues; they don’t get soft or mushy when things get hot. We pair that with a compression-fit seal that grips the wire tight, even while it’s expanding and contracting. It stops the “wicking” effect—that annoying habit water has of traveling along the wire insulation straight into the electrical housing. It’s a tedious process. You have to be obsessive about the diameter of the wire and the bore of the housing. If it’s off by a hair, it won’t work.
A Few Real-World Tips
Look, no seal lasts forever. Even the best materials eventually wear down if the temperature swings are wild enough. Because of that, I always recommend adding a drip loop to your installation. It’s a simple little curve in the wire that keeps rain from running directly into the seal. Also, give your unit some space. If you cram a high-wattage heater into a tight enclosure, the trapped heat will cook your seals way faster. Give it room to breathe, and your wiring will actually last.
